What Is a Digital Twin?

A digital twin is a virtual copy of a physical asset, process or facility that is continuously updated with real data from the field. What separates it from a static three-dimensional model is its live connection to the real system. You can therefore see the consequence of a change in the virtual environment before trying it on the shop floor.

Why a Digital Twin?

Testing a change directly on a production line means halting output and accepting risk. A digital twin lets you run the scenario virtually first: where the bottleneck appears if line speed is increased, how far output falls if a machine goes offline, whether a new layout genuinely pays. Decisions rest on simulation results rather than assumptions.

How Is a Digital Twin Built?

In the first stage we set the boundaries of what will be modelled: a single machine, a production line, or the entire facility. The virtual model is then built using technical drawings, layout plans and process steps. The level of detail follows the question you want answered; a model more detailed than necessary raises both cost and the burden of keeping it current.

Once the model is in place we establish a live link with the sensors and control systems in the field. From that point the digital twin reflects the real system as it runs. By running different scenarios on it you can compare outcomes on capacity, downtime and energy consumption, and apply the best configuration on site.

Scenario Simulation

Simulation is where the real benefit of a digital twin lies. Whether the line will cope during a period of heavy orders, how a change of shift pattern affects output, or where a new machine should be positioned can all be tried in advance in the virtual environment. Investment decisions rest on numerical comparison before steps that are hard to reverse are taken on the shop floor.

What is the difference between a digital twin and a 3D model?

A three-dimensional model is a visual representation of the asset at a particular moment and does not change on its own. A digital twin is continuously updated with live data from the field; it reflects the current state of the real system and scenarios can be run on it. In short, one is a photograph, the other a permanently open connection.

Do we need IoT infrastructure for this project?

A live data link requires field data, which may come from your existing automation system (SCADA, PLC) or from sensors to be installed. If you already have an infrastructure collecting data, we connect to it directly. If not, we plan the necessary sensor installation together as part of our IoT service.

Does it make sense for a small business?

Yes, when the scope is chosen correctly. Rather than modelling an entire facility, modelling a single bottleneck line or one critical machine also produces valuable results. At that scale project time and cost fall markedly, and widening the scope after seeing the outcome is always possible.

How long does the project take?

Model construction and the data link for a single machine or line are usually completed in two to four months. A facility-wide programme takes longer and proceeds in stages. We deliver a usable output at every stage, so there is no need to wait for the whole project to finish.
